Founded in 2020, Wonder Roo builds low-volume Australian caravans with a strong focus on smart design, solid construction and hands-on customer care.

Wonder Roo Caravans was founded in 2020 by brothers Sam and Pil, both mechanical engineers and graduates of RMIT University. With more than 30 years of combined engineering experience, including work in critical infrastructure, heavy vehicle manufacturing and consulting in the caravan industry. In setting up Wonder Roo, they aimed to bring high-end engineering principles to the design and production of Australian caravans.


Sam told Caravan World that “From day one, Wonder Roo has always prioritised quality over quantity. We don’t mass-produce — every caravan is handcrafted to order, with careful attention to detail at every stage. Even during the peak of COVID demand, we stayed true to our values, choosing to remain a low-volume, high-quality manufacturer rather than compromising on standards and values.”


Pil added that their sales strategy involves a factory-direct sales model to give customers direct access to the Wonder Roo team. “Our open-door policy allows owners to tour the factory and see their caravan being built — something few manufacturers offer. For after-sales support, we’ve established a wide network of service agents across Australia, so customer service locations are not limited to just a number of dealers.”


Wonder Roo’s commitment to build quality and durability has earned the brand a growing community of happy owners, who frequently comment on the brand’s strong construction methods and down-to-earth, responsive service.

Who are Wonder Roo vans designed for? 


Paul from the Wonder Roo sales team explained that the typical customer isn’t new to caravanning.


“Most of them are seasoned travellers who know caravans inside out. They don’t just look at appearances or colour schemes — they’re focused on how a caravan is built. When they see the construction quality and engineering behind a Wonder Roo, they recognise the difference. That’s what draws them to us — our build quality stands out from what’s commonly available on the market.”

It’s all in the build quality


Wonder Roo has developed a unique 25mm TIG-welded aluminium frame, paired with high-performance XPS insulation. This frame is more than 25 per cent thicker than the industry standard, allowing them to also to use 25 per cent thicker insulation material. Compared to the commonly used EPS, XPS insulation offers a higher R-value and improved thermal performance. Its closed-cell structure also makes it far more resistant to water absorption, enhancing long-term durability and weather resistance.


Wonder Roo has also spent years developing its chassis and aluminium frame, refining it to the point where the Sam and Phil can confidently offer a 10-year structural warranty on its caravans. This is a significant achievement — one that sets the brand apart in the industry, as very few manufacturers can provide this level of long-term assurance.


Phil told us, “If you truly believe your product is the best in the industry, it shouldn’t just be words — you should back it up with a great warranty. That’s how you show real confidence in what you build. The 10-year structural warranty shows the superiority and endurance of our product”

Wonder Roo is not just an assembler that pieces together outsourced chassis, furniture and frames. It’s a true manufacturer, building its caravans from the ground up at its factory in Campbellfield, Vic. From chassis to frame to furniture, Wonder Roo’s production is hands-on, local and proudly Australian.


Paul from the sales team said that “It will be difficult to find a caravan more genuinely Australian-made than a Wonder Roo. We’re committed to maximising Australian-made content in every build, including but not limited to Australian-made steel for our chassis, locally manufactured suspension systems, Australian-extruded aluminium sections for our frames, Australian-made REDARC battery management systems and many more Australian products.

Building confidence: the customer journey


Wonder Roo follows a detailed seven-step process that ensures every customer is involved and confident throughout their caravan journey.


Paul emphasised that “We work closely with our customers at every stage. Once the caravan specifications are finalised, our team designs the chassis and layout, then provides a 3D design for review. This 3D design is a key part of our process — it allows customers to visualise exactly how their caravan will look before construction begins”.


Once the design is approved, the team begins fabricating the chassis, which is then galvanised locally. Galvanising significantly enhances durability, giving customers peace of mind and reducing long-term maintenance.


While the chassis is being galvanised, other processes continue in parallel — aluminium framing and custom furniture are prepared to keep the build timeline efficient. Once the chassis returns, it’s fitted with Australian-made suspension, and the caravan build begins in full.

Throughout the build process, the team conducts multiple quality assurance (QA) checks at each stage to ensure every detail aligns with the customer’s specifications. Many Wonder Roo customers choose to visit the factory during this stage to see their caravan come to life.


After construction, the caravan undergoes a rigorous final QA, where every system is tested — including a full leak test — to ensure the van is in top condition before it leaves the facility.


Following the handover, Wonder Roo recommends that customers use their caravan locally and return it for a 1000km service. This gives the team a chance to address any minor teething issues and answer any final questions — ensuring customers are fully confident before they hit the road for the long haul.


Safety first


Safety and quality are top priorities at Wonder Roo. Drawing on Sam and Phil’s engineering background, the team implements systematic quality control processes throughout the build to ensure every caravan meets the brother’s high standards.


Sam and Phil are also proud to say they include a caravan sway control unit or the Bosch Trailer Safety Control System as standard in their caravans, depending on the model. It’s not just about getting the caravan out the door, it’s wanting their customers to be safe on the road.


“We’re very proud of our Beast chassis,” Phil said. “An innovation born from our experience in the heavy vehicle industry. This groundbreaking design delivers exceptional strength and performance, and we’ve received excellent feedback from owners who appreciate its durability and offroad capability.”


Wonder Roo’s in-house engineering capabilities allow the manufacturer to perform detailed analysis of new designs using both computer simulations and physical testing. This includes prototype testing and physical testing with sensors to assess real-world performance. As part of Wonder Roo’s commitment to continuous improvement, the team also collaborates with RMIT University to evaluate various aspects of caravan design and construction methods.

Exploring the Wonder Roo range


When we asked the Wonder Roo team which is their most popular model, the Pearl was put forward. The Pearl is a fully customisable offroad caravan, and is so popular because customers can set it up to design their dream home on wheels. Because of this, it’s rare for two vans to be the same.

The Wonder Roo range also includes: The Wanderer, an on-road couples or family van that can be upgraded to a semi-offroad version; The Wild, with the most popular offroad features; and the EV, an internally gas-free and entirely offroad caravan. At the premium end is the Beast, Wonder Roo’s ultimate offroad caravan. It’s a favourite among the Wonder Roo team, and popular for its bold, eye-catching design, premium features and offroad capability.


They are also very proud of the new Lightning offroad model, built on Wonder Roo’s own aluminium chassis, designed for performance and durability with a custom aluminium extrusion to suit the design. This chassis delivers significant weight savings, enhancing towing efficiency and enabling customers to carry more payload.

What’s on the horizon for Wonder Roo Caravans?


Over recent years, the brothers have noticed an increasing demand for caravans that not only handle rough terrains but are also fully equipped for off-grid, self-sufficient travel over long durations. Additionally, there’s been a noticeable shift towards gas-free caravans.


The team has seen many more manufacturers offering aluminium-frame caravans than when they started, but they consider themselves ahead of the curve, with proven designs backed by an exceptional warranty.


Wonder Roo has consistently aimed to decrease the weight of caravans. A lighter caravan allows customers to add more off-grid gear — boosting self-sufficiency — without exceeding the towing limits of typical tow vehicles. The launch of the Lightning model demonstrates this commitment, offering a lightweight, offroad caravan fully prepared for extended off-grid adventures.
